Hi glyn44,
I always look for the simplest ways to do things. So in answer to your question I think this might help. I used some thin plastic from an old ice cream container. Marked the frame shape. Drilled holes in the corners (to the required radius) Cut the centre out. Then sanded the outside corner radius. Then lined the inside of the frame with a strip of plastic slightly wider than the thickness of the frames. When completed,sand and paint to the required finish. Hope this helps. Try a supplier of plastic materials for lasers etc - we use a self adhesive variety of the engraving material from the US called Rowmark Laserlight .1 mm .
Comes in Gloss or brushed silver which looks like aluminum. You can cut with a sharp modelling knife (blunt will tear the material) and a small steel rule. Alternatively you can draw the frames and get someone like SLEC to cut the frames for you on their laser from that material. ▲

Do you have any printer company's/shops near you, go and ask if they have any used litho plate, it comes in various thickness's but can be cut smoothly using a Stanley knife, and perfect for window frames.๐
